David B. South, president of Monolithic, has plenty to say on the subject of polyurethane foam. What began as a fascination in 1969 turned into bread and butter by 1971. By 1974, David and his younger brothers, Barry and Randy, owned and operated the largest spray-foam business west of the Mississippi. That same year, Souths, Inc. sprayed as much foam as all the other known polyurethane companies combined.

David has been intrinsically involved in the evolution of polyurethane foam and has spent the last 30 years accumulating a massive amount of hands-on experience.

This knowledge, which is greatly responsible for the success of the Monolithic Dome, inspired the writing of The Foam Book, a collection of technical articles about polyurethane, advice about running a spray-foam business and helpful anecdotes.

Several years ago, David spoke on the phone with a man who had an ailing polyurethane foam business. The caller told David that he had had a lot of success in the past, but was currently struggling financially. He had phoned David, hoping to pick David’s brain and learn about experiences that just might save his company.

David told him he could never answer all his questions over the phone but that he had a very rough draft of a book that might help him. So David sent the man a copy of his draft but never heard anything back until…

A year or two later, a Workshop attendee approached David and reminded him of the phone conversation they had had about his foam business. He also told David, “The book saved my life. It literally saved my business.”

Since then, finishing this book and keeping it updated has become a reality.

Introduction

The Polyurethane Foam Book

Once I learned about polyurethane foam, my life was destined to intertwine with this magic, super-insulating building material. Very possibly, yours may become intertwined with it as well. (Continued…)

Chapter One: What is Polyurethane Foam?

The Polyurethane Foam Book

Image: Figure 1.1

From a nontechnical, practical point of view, I will attempt to define and describe rigid urethane foam. First we must understand a little about plastics. Plastics fall into two major groups: 1) thermal plastics; 2) thermoset plastics. Each group is made using different processes. (Continued…)

Chapter Two: Spray-in-place Polyurethane Foam

The Polyurethane Foam Book

Image: Figure 2.1

Spray-in-place polyurethane foam is at least twice as insulating as the next best insulation. It also completely seals the structure. When sprayed in place, urethane foam expands thirty times, then sets in about three seconds and fills every nook and cranny. (Continued…)

Chapter Three: Foam Roofing

The Polyurethane Foam Book

Image: Figure 3.1

Foam roofing is becoming more and more widely accepted. Coatings are the key; they are getting better. Consequently, earth-covered foam roofs have become extremely competitive. But the cost of the coating is not necessarily a reliable measure of its performance. (Continued…)

Chapter Four: The "R" Fairy Tale; The Myth of Insulation Values

The Polyurethane Foam Book

Image: The "R" Fairy Tale

The R-value is a modern fairy tale that has been so touted to the American consumer that it now has a chiseled in-stone status. But the saddest part of this fairy tale is that the R-value by itself is almost a worthless number. (Continued…)

Chapter Five: Fire and Foam

The Polyurethane Foam Book

Image: Figure 1.1

One of the major reasons I love Monolithic Domes is that they are as close to fireproof as a building can be. Yet they have urethane foam – the world’s best insulation as a major component. But there is more to this story. (Continued…)

Chapter Six: Application - Substrates, Water and Blisters

The Polyurethane Foam Book

In all our years of urethane application, we’ve been plagued with one problem that just doesn’t seem to go away. This problem is not unique to the urethane foam industry; it’s a general roofing problem: Blisters! (Continued…)

Chapter Seven: Foam and Safety

The Polyurethane Foam Book

The process of making Isocyanate turns volatile raw chemicals into a stable chemical. Its stability allows us to use it everywhere. Probably the most pervasive use is in “foam rubber,” which today is not rubber but flexible urethane foam. (Continued…)

Chapter Eight: Foam Equipment

The Polyurethane Foam Book

Urethane foam, a two-component system, is applied using specialized equipment. The two components mix and set within about three seconds. Therefore, it must be handled with extreme care. In order to make it catalyze properly, the foam is heated – increasing the complexity of equipment use. (Continued…)

Chapter Nine: Starting a Urethane Foam Spray Business

The Polyurethane Foam Book

Ideally, a start-up business should be well funded and initiated by experienced people. Unfortunately, the ideal seldom occurs. I have found that most foam applicators fall in love with equipment and lose sight of the mission. I started that way. It took a good dose of reality to wake me up. (Continued…)

Chapter Ten: Marketing & Selling Polyurethane Foam for Use in Houses

The Polyurethane Foam Book

Selling polyurethane foam to home buyers is both easy and hard. It is real easy when home buyers understand the benefits. But it is hard to compete with the home insulation propaganda that has been in place for so many years. (Continued…)

Addendum: The History of Polyurethane

The Polyurethane Foam Book

Otto Bayer succeeded in synthesizing polyurethane foam. Along the way he helped motivate and inspire other young scientists to continue researching and developing new products. (Continued…)
